The pull-starter system on a Poulan chain saw includes a pull-starter pulley, rope and recoil spring that are prone to wear and breakage. The pull starter is nothing more than a thin rope that rubs against the eyelet with each pull. That action slowly wears away the rope, eventually leading to a frayed or broken rope. A broken pull starter must be replaced, which is a good opportunity to inspect the chain saw's other moving parts for breaks and excessive wear. Replace worn or broken parts with new units to restore your Poulan chain saw to like-new condition and proper pull-starter operation. 5 Press downward and hold the pull-starter rope pulley with your hand, and cut the pull-starter rope with scissors if the rope isn't broken. Pressing and holding the pull-starter rope pulley while cutting the rope prevents the pulley's recoil spring from unwinding quickly.

Release gradually your hold on the pull-starter rope pulley, allowing the rope pulley recoil spring to unwind slowly. If the rope is already broken, then cutting it isn't necessary. Simply allow the pulley recoil spring to unwind. Tool owners manual. 8 Press a new pull-starter pulley recoil spring's outer hook end fully into the fan housing recoil spring retainer groove by hand. Apply a light coat of white lithium grease to the fan housing pulley shaft, lubricating the shaft and pull-starter pulley. Slide the pull-starter pulley fully onto the fan housing pulley shaft, aligning the recoil spring inner hook end with the pull-starter pulley groove. Tighten the pull-starter rope pulley retaining screw to 25- to 35-inch pounds with a torque wrench and T-25 torx head socket.
10 Hold the pulley with one hand, and push one end of a new pull-starter rope through the fan housing pull-starter rope eyelet hole and through the pulley rope hole. Pull the rope through the pulley flywheel side's rope hole. Press the rope into the pulley rope groove counterclockwise around the pulley face. Tuck the rope under itself and around the pulley's rope-retaining groove, fitting the rope end under the pull-starter rope anchor screw. Tighten the rope anchor screw with the Phillips screwdriver.
